They all sound like decent choices. I'd say Gérard butler fits his hard roughness and Hemsworths build and looks could fit him. Kevin mckidd may be a decent choice for both looks and hardness but not to the extent of butler and Hemsworth.  I reckon idris Elba, and Richard Armitage would make great primarchs but can't put my finger on who they'd be. Mads mikkelson would make a decent malcador.

Elba would be Vulkann. Pretty much gotta go Hemsworth or (matching Elba) Lundgren for the Lion because he's taller and leaner more than large and in charge  Evans could do it too, but I just can't see him with the long flowing locks - probably a different one- Maybe Sanguinius if he can pull off the curls.  I'd look at Finn Jones for Guilliman  Sebastian Stan would make a good Ragnar maybe.  Tom Hardy would make a good Horus having seen his turn as Bane.  Hiddleston would fit well as Konrad. Vin Diesel as Angron,   The toughest one is likely to be Jagatai.

Would the movie be 13th Warrior with Antonio Banderas, by any chance?

- My name is Ahmed Ibn Fahdlan Ibn Al Abbas Ibn Rashid Ibn Hamad.

- Eben?

- No, listen, My name is Ahmed Ibn Fahdlan. "Ibn" means "son of".

- Eben.

Yeah you need long and lean with just a little physique.   You're not looking for an Arnold.  Tougher to find would probably be Morty.  You'd probably have to start looking for an almost baskeball player.  Detlef Shrepmf type - It we were doing it 30-40 years ago I'd go with Peter Isacksen or a look alike if he can only do Comedy.

Who would be the best actor to play the lion in a live action 30k/ 40k film?  There's one dude who looks the part  but I can't remember his name or what film he was in. I think his characters name is bulvi or something like that

That would be Buliwyf, played by Vladimir Kulich in the movie.

The Lion?

Luke Evans. Keanu Reeves.

The Rock is the most obvious Horus, in my opinion, followed by Ferrus Manus. Vin Diesel for Angron.

Someone brought up Armitage. He's an easy Roboute.

Can't get past Ryan Reynolds as Fulgrim.

For old Lion? Current Hugh Jackman.

My first thought on seeing the new model was also the Onion Knight of GoT fame, but I’m swinging towards Charles Dance.  Not just for the resemblance, but because he knows how to play devious and right hard bastard, which is how my mind sees the Lion.
